Abstract
풍력발전기용 기어박스는 중량이 수십 톤에 이르는 대형 기어박스로 설치 및 정비가 어려워 유지보수에 많은 비용이 소요되고 고장 시 정지기간이 길어 풍력발전기의 발전단가를 높이는 주요 요소이다. 오랫동안 산업용 대형 기어박스를 제작해 온 경험에도 불구하고 풍력발전기용 기어박스의 고장률이 상대적으로 높은 하나의 원인으로 최근 비토크 하중이 지목되고 있다. 비토크 하중은 토크를 제외한 나머지 하중들을 말하며 풍력발전기 블레이드의 자중 및 공력 등에 의해 주로 발생한다. 이러한 비토크 하중은 동력전달축을 통해 기어박스로 전달되지만 현재 이를 설계나 시험에 반영해 주지 못하고 있다. 또한 이에 대한 국제 규격이나 가이드라인이 없으며 관련된 연구도 부족한 실정이다.
본 연구는 비토크 하중이 풍력발전기용 기어박스의 수명에 미치는 정량적인 영향을 실험적으로 구명하기 위해 수행되었다. 대상 기어박스는 풍력발전기에서 흔히 사용되고 있는 타입인 3점 지지 드라이브트레인용 기어박스로 용량은 2 MW급이다.
토크를 포함한 하중조건에 의하여 기어치에서 발생하는 응력은 기어의 강도(하중용량)를 가늠하는 중요한 척도이다. 국제규격의 기어치 응력 계산식을 검토하고 이를 바탕으로 응력 상사 축소모형의 사양을 결정하였으며 상용 기어해석 프로그램을 이용하여 축소모형의 타당성을 검증하였다.
축소모형 시험을 위해 비토크 하중을 가력할 수 있는 시험장비를 개발하였다. 회전속도와 토크를 제어하기 위해 110 kW 용량의 구동 모터와 부하용 다이나모미터를 사용하였다. 비토크 하중은 5개(축방향 3개, 반경방향 2개)의 선형 유압 엑츄에이터로 가력하는데 5자유도의 하중을 독립적으로 가력해 줄 수 있다. 그리고 대상 드라이브트레인에서와 같은 형태의 메인 베어링을 삽입하여 3점 지지 레이아웃을 모사하였다.
기어치 응력은 주로 기어 치폭방향의 하중분포 및 유성기어들 간의 하중분할 특성에 영향 받는다. 축소모형의 저속 유성기어단과 고속 유성기어단의 링기어 이뿌리부에 여러 개의 스트레인 게이지를 부착하여 하중조건에 따른 기어 치폭방향 하중분포 및 유성기어들 간의 하중분할 특성을 계측하였다. 계측 시 제작오차 및 스트레인 게이지 부착위치 오차로 인한 영향을 보상해주었으며, ISO 규격의 계산식을 이용하여 측정된 하중분포 및 하중분할 특성으로부터 기어치의 응력 및 수명을 도출하였다.
축소모형 시험은 토크만 적용했을 경우와 토크와 비토크 하중을 동시에 적용한 경우의 비교시험으로 수행하였다. 비토크 하중은 손상등가하중으로 크기는 축력 16.5 kN, 반경방향 힘 40 kN, 모멘트 14.6 kNm이다. 또한 설계 입력토크는 22 kNm이다.
주요 시험결과는 다음과 같다.

1) 토크수준이 증가하면 치폭방향 하중분포 및 유성기어들 간의 하중분할 특성이 향상되는 경향을 보였다. 또한 유성캐리어의 핀홀 위치오차는 치폭방향 하중분포 및 유성기어들 간의 하중분할 특성에 큰 영향을 미쳤는데 이들은 알려진 연구결과와 일치하는 특성이다.
2) 축력이 유성기어들 간의 하중분할 특성을 악화시키는 주요 비토크 하중성분으로 나타났다. 메인 베어링으로 사용된 배면 배열의 복열 테이퍼 롤러 베어링은 모멘트에 대한 강성이 크므로 모멘트가 하중분할 특성에 미치는 영향은 상대적으로 작았다.
3) 한 게이지 그룹에서도 통과하는 유성기어에 따라 치면하중계수가 다르게 나타났다. 이는 치면하중계수가 하중조건 뿐만 아니라 제작오차, 백래쉬, 미스얼라인먼트 등의 복합적인 요인에 의해 영향을 받기 때문인데 이들이 비토크 하중보다 치면하중계수에 더 큰 영향을 미치는 것으로 나타났다.
4) 일부 기어치 위치에서는 토크만 작용할 때보다 비토크 하중이 부가될 때 치폭방향 하중분포 특성이 향상되기도 하였으나, 비토크 하중에 의한 물림하중계수의 증가(하중분할 특성 악화)로 인해 저속 유성기어단 유성기어의 최대 이뿌리응력과 최대 접촉응력은 비토크 하중이 입력될 때 더 크게 나타났다. 비토크 하중을 부가할 경우 토크만 작용하는 경우와 비교하여 물림하중계수의 크기는 4 – 5%, 최대 이뿌리응력은 3 – 6%, 최대 접촉응력은 1 – 3% 증가하였다.
5) 물림하중계수와 기어치 응력에 가장 큰 영향을 미치는 하중성분은 각각 복합하중과 모멘트였다. 일부 하중 성분들이 서로 상쇄되어 복합하중 하에서의 최대 응력은 모멘트가 작용할 때보다 작았다.
6) 비토크 하중 부가로 발생하는 접촉응력의 증가는 저속 유성기어단 유성기어의 수명을 약 15 - 32% 감소시켰다. 응력 증가가 가장 큰 모멘트 조건에서 수명 감소도 가장 컸다. 토크와 비토크 하중조건의 수명 차이는 주로 물림하중계수에 의해, 비토크 하중조건 간의 수명 차이는 주로 치면하중계수에 의해 발생했다.
7) 동일한 컨벤셔널 타입 기어박스에서도 기어 재료의 물성을 포함한 기어의 상세, 윤활을 포함한 운전조건 및 토크와 비토크 하중의 크기 등에 따라 기어박스의 수명이 변하게 되므로 응력 증가에 의한 수명 감소량은 적용되는 기어박스의 제반조건에 맞추어 도출해야 한다.

비토크 하중이 부가되면 기어 치폭방향의 하중분포 및 유성기어들 간의 하중분할 특성이 변화하여 기어치 응력이 증가한다. 이러한 응력의 증가는 기어박스의 수명을 감소시키게 되며 감소량은 기어 재료의 물성을 포함한 기어의 상세, 윤활을 포함한 운전조건 및 토크와 비토크 하중의 크기 등에 따라 달라진다.
비토크 하중이 부가될 때의 응력 증가로 인한 기어박스의 조기 파손을 방지하기 위해서는 두 가지 측면에서의 접근이 가능하다. 첫 번째는 기어박스 내부로 전달되는 비토크 하중의 크기를 줄이는 것으로 메인 베어링 및 기어박스 토크암의 강성(stiffness) 및 감쇠(damping) 특성 등을 조정하는 방법이다. 두 번째는 더 큰 강도를 가지도록 기어의 설계를 변경하는 것으로 기어 치폭, 모듈 및 잇수 증가, 정밀도 향상 및 전위계수(profile shift coefficient) 조정 등이다. 이러한 두 가지 접근법을 상황에 따라 적절히 활용함으로써 비토크 하중의 영향을 감소시킬 수 있을 것으로 판단된다.
The gearboxes used for wind turbines are a large-size gearbox that weighs tens of tons. Their maintenance cost is high because of the difficulty in installation and repair, and they are considered one of the components that increase the power generation cost of wind turbines significantly due to long outage hours. Their failure rate is relatively high despite the long-time experience of designing and manufacturing for industrial large gearboxes has been applied, and the effect of non-torque loadings is one of the causes paid the most attention nowadays. The non-torque loadings mean the other freedom of loads except for torque, and mainly induced from wind loads and self-weight of wind turbine blades. Although these non-torque loadings are input to the gearbox through drive line, their effect has not been reflected in the practical design and test process. There are no international standards or guidelines considering non-torque loadings, and the related study is also insufficient.
This study has been conducted to experimentally evaluate the quantitative effect of non-torque loadings on the life of wind turbine gearbox. The research object was 2 MW-class gearbox used for 3 point suspension drive train which is the commonly used type as wind turbine gearbox.
The gear tooth stresses, induced from loading condition including torque, are the key indices to evaluate the strength of gears(load capacity). The calculation equations of international standards for the gear tooth stresses were reviewed, and the scale-down model was constructed to simulate the tooth stresses of the research object(prototype gearbox). The specified scale-down model was verified by commercial gear analysis program.
A gearbox test rig with non-torque loadings capacity has been developed to test the scale-down model. In the test rig, the torque and rotational speed are controlled by input motor and dynamometer of 110 kW capacity, respectively. 5 degree of freedom non-torque loadings can be individually applied by three axial and two radial linear hydraulic actuators. The test rig copied the layout of 3 point suspension drive train by using the same type of main bearing as that of the drive train.
The gear tooth stresses are mainly influenced by load distribution characteristics along with tooth face width and load sharing characteristics among several planet gears. The load distribution and load sharing characteristics of the scale-down model according to loading condition were measured by strain gauges attached on the tooth root of ring gears of low speed planetary gearset(LSPG) and high speed planetary gearset(HSPG) of the scale-down model. During measurement, the errors from manufacturing tolerance and attachment locations of strain gauges were compensated. Also, using the measurement results, gear tooth stresses and life were calculated by equations of international standards.
The scale-down model test was conducted as a comparative experiment between only torque and torque plus non-torque loadings conditions. The non-torque loadings were damage equivalent loads and the magnitude was 16.5 kN of axial force, 40 kN of radial force, and 14.6 kNm of moment. Also, the rated torque was 22 kNm.
The main findings from the test were as follows:

1) The load distribution and load sharing characteristics were improved as the torque level increased. The pin hole position error of planet carriers had a great effect on the results. These are well agreed characteristics with the known research findings.
2) The axial force was the main non-torque loading component to worsen the load sharing characteristics. The effect of moment on the load sharing characteristics was relatively small because the used main bearing of back-to-back type double-row taper roller bearing has large stiffness against moment.
3) The face load factor was varied according to the meshed planet gear even in the same gauge group. This is because the face load factor is influenced by complex causes including not only loading conditions, but also manufacturing error, backlash, and misalignment. The effect of non-torque loadings, therefore, on the face load factor was relatively small.
4) In a certain gear tooth location, the load distribution characteristics were improved in the non-torque loading condition. The maximum tooth root stress and contact stresses occurred in the planet gear of LSPG, however, were larger in the non-torque loading condition because of the increase of the mesh load factor(worsen load sharing characteristics). The mesh load factor, maximum tooth root stress, and maximum contact stress in the non-torque loading condition were 4 – 5%, 3 – 6%, and 1 – 3% larger than in the only torque condition, respectively.
5) The main influencing non-torque loading components for the mesh load factor and gear tooth stresses were the complex loads and moment, respectively. The maximum stress in the complex loads was smaller than in the moment because of cancellation effect of some loading components.
6) The increase of the contact stress by non-torque loadings shortened the life of planet gear of LSPG approximately 15 - 32%. The effect of moment on the life reduction was the largest because of the largest contact stress. The life differences between torque and non-torque loading conditions were mainly occurred from the mesh load factor, and the differences among non-torque loadings were mainly occurred from the face load factor.
7) The life of gearbox varies according to gear specifications including material properties, operational conditions including lubrication, etc., even in the same conventional type gearbox. The life reduction due to increase of tooth stresses, therefore, should be calculated considering the overall conditions of applied gearbox.

The gear tooth stresses are increased by alteration of load distribution and load sharing characteristics induced from non-torque loadings. Because of these stress rise the life of gearbox is reduced. And the reduction amounts are varied according to gear specifications including material properties, operational conditions including lubrication, etc.
Two kinds of approaches are possible to prevent the premature failure of the gearbox from non-torque loadings. The first is to reduce the amounts of non-torque loadings transmitted to internal gearbox components. It can be realized from the adjustment of stiffness and damping characteristics of the main bearing and gearbox torque arms. The second is to modify design parameters of gears to have larger strength. It include the application of larger face width, module and number of teeth, the increase of accuracy grade and the adjustment of profile shift coefficient, etc. The effect of non-torque loadings can be reduced by applying these two approaches according to requirements and environmental conditions.
