Abstract
이 논문에서는 트라이포드 타입 등속조인트의 새로운 내구 수명 예측 모델을 제안한다. 이 모델은 박리로 인한 피로파괴 메커니즘에 대해서만 다루고 있는 기존의 롤링-슬라이딩 접촉 관련 연구들과는 달리, '응착 마모'로 인한 피로파괴 메커니즘에 초점을 맞추어 개발되었다. 이는 트라이포드 타입 등속조인트에서 가장 일반적으로 발생하는 고장 현상으로 해당 모델의 내구 수명을 결정짓는 가장 중요한 요소다.
모델 개발의 첫 번째 단계로서 트라이포드 타입 등속조인트에 대한 기구학 분석을 수행하여 내부 구성품들과 그들 간의 접촉점에 대한 상대 좌표를 도출했다. 이후, 접촉점의 슬립 모션 프로파일과 수직 압력 역시 분석하였다. 하우징 트랙과 스페리컬 롤러 사이의 슬립 모션 프로파일은 매우 복잡한 형태를 띠는 모션으로 확인되었고 본 연구에서는 이를 '왕복 스트로크 모션'과 '왕복 요 모션'의 두 가지 간단한 모션으로 분리 및 구분하여 분석을 진행하였다. 접촉점의 수직 압력 분석 과정에서는 Hertz가 제시한 바 있는 기존의 고체 탄성 접촉 이론을 바탕으로 작용력으로부터 수직 압력을 도출하였다.
각 접촉점의 마모량을 조사하기 위해 신뢰성 분석 이론을 기반으로 가속 수명 시험법이 적용되었다. 가속 수명 시험법 과정에서는 등속조인트 내부 구성품의 마모를 측정할 수 있는 새로운 시험 시스템이 개발 및 활용되었다. 이 시험 시스템은 등속조인트 내부 구동 모션을 동일하게 구현할 수 있을 뿐만 아니라 구성품의 마모 상태를 실시간으로 측정할 수 있고, 이를 바탕으로 실제 주행 조건보다 훨씬 가혹한 조건을 인가할 수 있다. 시험 조건은 이전의 기구학 분석의 결과로 확인된 두 가지 주요 변수, 접촉점에서의수직 압력과 최대 슬라이딩 속도, 에 대해 세 가지 수준으로 결정되었으며, 시험은 신뢰성 확보를 위해 각 조건 별로 5번씩 반복하여 총 45번의 시험이 진행되었다.
가속수명시험 결과는 내구 수명 예측 모델링을 위해 신뢰성 분석 기법을 통해 정리되었다. 신뢰성 분석 이론을 바탕으로 트라이포드 타입 등속조인트의 내구 수명이 일반적으로 Weibull 분포로 알려진 수명 분포를 따르며, 역누승 (IPL) 형태로 예측 가능한 스트레스-수명 모델을 가진다는 것을 확인하였다. 이렇게 개발된 내구 수명 예측 모델의 검증을 위해, 실제 차량의 주행 조건 하에서의 시험 수명 결과와 모델 예측 수명 결과를 비교하였다.
본 연구의 마지막 단계로서, 개발된 예측 모델을 이용하여 트라이포드 타입 등속조인트의 내구 수명 관련 인자 분석을 진행하였다. 내구 수명에 관계된 각 요소들의 민감도를 분석한 다음, 구축된 시험 시스템을 통해 분석 결과를 검증했다. 이 검증 단계에서는 설계 치수가 변경된 새로운 시제품을 준비하고 가혹 조건 하에서 내구 수명을 확인하였다. 그 결과, 최종적으로 트라이포드 타입 등속조인트의 최적화된 설계 치수를 확인할 수 있었으며, 내구 수명 향상을 달성하였다.
The dissertation proposes a new wear life estimation model of tripod type Constant Velocity Joint (CVJ). In order to overcome weaknesses of the existing researches which deal with the only fatigue mechanism generally called as spalling or flaking, this model focuses on the other fatigue mechanism called as adhesive wear. This is more common phenomena and major factor about wear life in tripod type CVJ but has never been considered previously.
In the first step of the development of the model, kinematic analysis about tripod type CVJ was performed to derive the relative coordinates of components and their contact points. Then, the sliding motion profile and the normal pressure at the contact points were also achieved. The sliding motion profile between housing track and spherical roller showed very complex motion so it was divided into two simple motions and analyzed: reciprocating stroke motion & reciprocating yaw motion. Based on the existing elastic contact theory, which has been known as Hertzs theory, the normal pressure between hosing track and spherical roller was calculated from the acting force.
In order to investigate the adhesive wear amount of each contact point, an Accelerated Life Testing (ALT) based on a reliability analysis theory was employed. For ALT, a novel experimental system was built to measure the wear of CVJ components. The experimental system can perfectly implement the same motion compared with actual CVJ, measure the accurate wear amount in real-time and organize much harsher testing conditions than actual driving conditions. Considering two main stress parameters (normal pressure and maximum sliding speed at contact point) confirmed from previous kinematic analysis of tripod type CVJ, ALT was designed with three levels of conditions and five repeated tests. As a result, the total number of testing was determined to be forty-five and ALT was carried out.
The experimental results from the ALT were analyzed and organized for the wear life estimation model. This step was conducted with the reliability analysis method. Using reliability analysis, its confirmed that wear life of tripod type CVJ follows the Weibull distribution and Inverse Power Law (IPL) model. Then, the developed model was verified by comparing the estimated results with the experimental results under an actual vehicles driving condition.
As the final step of the research, wear life factors of tripod type CVJ were analyzed using the developed model. The sensitivity of each factor to wear life was analyzed and then the result of analysis was also verified through the developed experimental system. In this verification stage, prototypes with the changed design parameters were prepared and their wear life were measured. Based on the result, the optimized design parameters were integrated and wear life improvement of tripod type CVJ was achieved as a final outcome of this research.
